Why Aluminum Requires Dedicated End Mill Geometry

Aluminum and other ductile non-ferrous materials can create long chips, built-up edge, burrs and visible surface mismatch when the cutting edge is not sufficiently sharp or the flute space is too limited.

Long, Ductile Chips

Sufficient flute capacity and a suitable helix angle help guide continuous aluminum chips away from the cutting zone.

Built-Up Edge

Sharp cutting edges, lower cutting resistance and suitable coating selection help reduce material adhesion at the cutting edge.

Burrs and Surface Mismatch

Precision-ground edges help reduce burr formation and support a more uniform surface appearance between adjacent machining passes.

Recommended Aluminum Machining Applications

The range supports common aluminum operations from high-efficiency material removal to controlled surface and three-dimensional machining.

01

Slotting

Full-width slots and narrow aluminum grooves.

02

Side Milling

Walls, profiles and peripheral aluminum surfaces.

03

Pocket Machining

Flat-bottom pockets, shoulders and recessed features.

04

3D Contouring

Curved surfaces, transitions and free-form profiles.

Technical Performance Highlights

The carbide substrate, sharp positive geometry, flute design, precision grinding and inspection system work together to support efficient aluminum machining.

01

0.8 μm Carbide Grain Size

Imported carbide rods with a 0.8 μm grain size support consistent cutting-edge geometry, wear resistance and stable tool production.

02

10% Cobalt Content

The 10% cobalt content provides a balance of carbide hardness, cutting-edge strength and substrate toughness.

03

Uncoated or DLC Rainbow Coating

Uncoated and DLC rainbow-coated options are available according to the workpiece material, cutting condition and customer specification.

04

6° Positive End Rake

The positive end-edge rake supports cleaner bottom cutting and helps reduce cutting pressure during slotting and pocket machining.

05

12° Positive Peripheral Rake

The positive peripheral rake creates a sharp cutting action for aluminum sidewalls, profiles and peripheral surfaces.

06

1200-Grit Edge Grinding

Fine grinding with a 1200-grit grinding wheel helps maintain edge sharpness, reduce microscopic defects and limit burr formation.

07

55% Core Diameter

The approximately 55% core design balances cutter rigidity with sufficient flute capacity for aluminum-chip evacuation.

08

45° Helix Geometry

The 45° helix supports smoother engagement, stable chip flow and lower cutting resistance during roughing and side milling.

09

Low Cutting Resistance

Sharp rake geometry and suitable flute space help reduce cutting pressure, rubbing and unnecessary heat generation.

10

Profile and Radius Accuracy Within 5 μm

Walter HELICHECK PLUS measurement supports profile and ball or corner radius control within approximately 5 μm.

11

50× Microscopic Edge Inspection

Every tool is inspected under 50× magnification to check for visible edge chipping, serrations and abnormal cutting-edge defects.

12

Walter Five-Axis Grinding

Walter five-axis precision grinding supports dimensional stability, cutting-edge consistency and repeatable batch production.

Single-Flute Option for Aluminum Machining

Single-flute carbide end mills are available for applications where maximum chip space, low cutting resistance and efficient evacuation are more important than increasing the number of cutting edges.

Single-Flute Cutting Advantages

  • Large chip space for aluminum evacuation
  • Sharp cutting edge for lower cutting resistance
  • Polished flute for smoother chip movement
  • Reduced risk of built-up edge
  • Suitable for high-speed machining
  • Useful for thin-wall, panel and profile machining

Available Single-Flute Options

  • Standard and custom diameters
  • Standard and extended flute lengths
  • Long-neck configurations
  • Uncoated or application-specific coating
  • Custom shank and overall length
  • OEM marking and private-label packaging
